My cardboard bike rack mockup collapsed with a full water bottle on it
I built a rear rack mockup out of corrugated scraps last Tuesday to check the fit before cutting aluminum, and it held fine empty but folded the second I set a full 24oz bottle on top. Turns out I only taped the joint on one side and left the flutes running the wrong way, so all the load went sideways instead of down. How do you all test load direction on a mockup without wasting a full build?
Did you run the flutes vertical or horizontal on the base piece? The trick I use is to tape two sheets into a T shape so one layer takes the down load and the other stops the sideways fold, then set weights on it in steps, like a full bottle, then two, until it starts to give. You can also just push down and sideways with your hand separately to see which way it wants to buckle before you even add weight. Cardboard is fine for checking fit but it lies to you about strength since the tape does most of the work. Do the same test twice, once with tape on both sides of the joint, and you will see the one sided tape was your whole problem, not the flutes.
