A retired mold maker in Toledo reframed how I read tool wear

He watched me change inserts after a rough 40-part run and said 'you're replacing the wrong thing, the holder is flexing,' so I checked the drawbar pressure and sure enough it was 600 psi low, and now I question every chip pattern before I blame the carbide, has anyone else chased a ghost that turned out to be the machine itself?

That drawbar pressure story hits hard. You said you question every chip pattern now, and that's the real lesson here. The chip tells you something is wrong, but it never tells you where. Too many of us pull the insert first because it's fast and easy, but that's just treating the symptom. The machine flexing or losing clamping force will eat good carbide every single time. I've seen guys chase surface finish issues for days, swap every tool in the cabinet, then find out the spindle bearings were shot. Once you start checking the machine before the tool, you save yourself a lot of money and a lot of scrap. Now I check drawbar pressure and spindle runout at the start of every job, not just when something goes sideways.
