Warning: my new logo looked great on screen but the print shop called it a disaster

Spent $800 on a sleek minimalist logo with thin lines and tiny text, then watched it turn into an illegible blob on business cards last week, has anyone else been burned by a design that didn't think about small scale reproduction?

Saw a packaging designer talk about this exact thing at a small meetup last month. She called it the "digital illusion" problem where retina screens make everything look crisp but real world printing is a different beast. Her rule was if a line is thinner than 0.5pt it might disappear on certain papers or get eaten by the ink spread. Same with tiny gaps between elements that look clean on screen but fill in on press. Maybe ask your printer to do a test proof before you commit to the full run. Even paying for one sample card could save you from that awful blob situation.

And it's crazy how this same "digital illusion" trickles into everything now, like cars with those giant touchscreens that look amazing in ads but are a nightmare to actually use while driving. We keep designing for perfect conditions and forget real life is full of smudges, bad lighting, and paper that bleeds.
